    To be clear, I wasn't suggesting 3d printing as the solution in this case....If someone doesn't already have a 3d printer to begin with, it's not practical at all but since someone suggested maybe it's possible with 3d printing, I just wanted to affirm it could be done and also why I said "I just wanted to show how it is possible"....As for strength, people are making working gears all the time....The problem with using a harder substance like nylon to make a new gear is the rest of the working...

    Like this a lot. We're going to try for something similar. Going to use a Walgreen's skellie and corpse part of it, possibly replace the skull with a more realistic one, then cover it in a shroud of sorts. It will lay on top of the crypt like you've done. I have 7 skull staffs in the works for some of our crew to carry, a few lanterns and soon we'll start on a crypt build which will be a focal point of one wall and a distraction for one of our main scares.     Looking for a few nice hooded monk/druid robes for this year's haunt. Can be brown or black, must have hoods. The Halloween stores sell a lot of cheap ones so those might work but something a bit heavier/nicer would also be considered. Let me know if you have anything you'd part with, how much you want for it and maybe a pic. We're likely looking at getting 6-7 of them. Thanks!

    I'm a Lutheran but not Catholic; I do have Catholic friends and family. All visitors are welcome! Locked doors could be for safety in a bigger city; perhaps they've had break-ins and/or vandalism in the past or maybe no one was in the church at the time so last one out locked it.     I was thinking about your foam walls for your walk through, you might be wasting your time with my grommet idea. I think it will take too much time and still might not look very good. My new idea is to use vinyl "j-channel". This is the stuff they use for putting up siding around windows. You could attach strips to the sides of your walls (you already have the bottom taken care of with the 2x4.) , then feed the foam through the top. It would hold like a piece of glass in a picture frame. I think it would give a cleaner look and would be an easier way to remove the foam.
    It's just an idea so if you don't like it, no harm done. I am also not sure how tight the channel would be against the foam. You may have to research that.

    PS
    Just another thought, you could run the channel horizontally in lieu of vertical to save money and avoid the seam between panels.
