Hope this gets some attention. My nephew is on his second tour of duty in Afghanistan, he's made a request from his uncle who tinkers around with Halloween stuff. He told me that the Afghan locals and the Taliban are deathly afraid of skeletons and skulls so he's asked me to make a skull to fit on the front or side of the tanks they ride in. He said that for the most part when they see these skulls they won't shoot at it. So in a sense it helps to protect our troops.

I'm looking at making a skull face about 3 to 4 feet to fit on the front of the tank in foam with led lights.

I'm going to glue (using the foam in a can) several sheets of foam board together and carve out the skull face, I don't know they type of tank so I really don't have any specs on it at the moment. However I do have a few questions.

When I carve out the skull I want to smooth it out using something to give it a nice base yet not add a lot of weight. (I'm sending this via US postal service). Any ideas?

    if it's a US Tank, then 99% sure it's a M1A1/2 Abrams.

this one is quite smaller than that ,but scaled up could work for you first can sand the styrofoam using a fine grit sandpaper that with smooth it out thenyou can use a monster mud mixture over top to help seal it, I used a concreate mix for patching small cracks in walls you can get it a local hardware stores apply that and when it hardens it is like concrete and all you have to do is paint it with outdoor latex paint and its good to go. make sure to ask your nephew to ask his tank commander for permission before you go and do it there may be issues? Whatever you think is right just dont want your noble deed to go unrewarded let me know if i can be of help with the sculpt I used to do this kind of work professionally cheers ihauntu
