Been lurking for a while, but decided to introduce myself.
I have been holding a halloween haunt for the last 5 years, started with a few grave stones, and it has mushroomed into what we know refer to as Spooky Kingdom.
You can take a look at the last few years at Welcome to Spooky Kingdom, CT.
Looks like there are some great ideas on these forums, which will keep me real busy until this years event.

I did add some daytime photos of the sign (they are under the "behind the screams" section of the website), but during construction I get so carried away with the project I forget to take any photos!
Maybe a description will help.
The letters are cut out of 1/4" fiberboard, using templates printed of a word document, and cut out using a bandsaw. They are painted gold.
Then the arch was cut from 3/4 plywood - it splits in 2 in the middle for storage and is just bolted together in the middle. Each 1/2 of the arch is made from 4 arches of plywood - 2 for the top and 2 for the bottom, with a gap between them, which is where the letters are glued. Also in the bottom "track" between the front and back plywood arches, there is a ropelight to illuminate the letters.
The top and bottom of the arches are covered with 1/4" masonite. Then the arches were painted black.
The support poles are PVC pipe, capped with some lights from Home Depot - I used a little black paint dry brushed on the glass to age them.
The support columns on each side, are boxes made from 1/2" plywood. I then used a router to create the brick look. Then I got some paint mixed at HD a brick color and painted the boxes, when dried I came back with a cream colored paint and filled in the mortar lines.
Thats about it. The resulting sign is heavy and we had some issues with high winds that required some additional re-enforcement. We had the sign up a few weeks before the haunt, as free advertising.
Any questions, let me know.
