I found this web site over a year ago, they have some pretty neat plans for a cardboard pirate ship. They also have plans for other things like castles, mazes, houses.... etc. The site sells rivits to hold cardboard together, it also lets you take it apart for storage if needed. You have to pay for the plans/rivits but they are pretty cheap.
Along with this, if you know about 4' x 8' Corrugated Plastic Sheets, I was thinking this would be a way to build props without the weight and bulk of wood and you can break it down after and store. I know it would not work in every application, and in some props you would have to build a frame (1X2's) but it is something to think about. I included links to the rivit/plan site and a couple of links to places that sell 4' x 8' Corrugated Plastic Sheets.

most sign shops can get the corregated plastic talk to the shipper reciever and he may tell you the distributor they come in colors as well, I made a sunken pirate ship from this material many years ago

I called a few sign shops around here and they wanted big $$$$$ even with the shipping it is cheaper to buy online.
