I'm looking to make a rusted metal door from a sheet of plywood or foam. I could have sworn that I saw where someone had done this before, but I can't find it. Any guidance? I'd love to have the rivets and all. Just love to see how someone else achieved this.

If you are using foam, upholstery brads would work well. [

My rusted door... first I painted it white, then I dry brushed a med to light gray over that with it being a heavier gray around the edges and then streaked it down some. Then I took a rusty brown and dry brushed that over the gray but not covering up all of the gray and again heavier around the edges and then just here and there in spots on the door. Then I took black flat spray paint and sprayed around the edges and then down in streaks... always vertially. Then before that was dry I painted some more of the gray color where the black is. The spray paint and the rusty latex paint dont mix so it gives it a mottled look.
In the end "most" of the white is covered and you see mostly the gray and rust with some black streaked through it..... I will try to get pics but it wont be until next week.

What I was going to use was the strips of thin foam that you buy as a weather stripping... it has an adhesive back. That can be for the strips of metal.
Then for the rivets you can buy the covers that go over a screw head.

I just wanted to say thank you all for your ideas. Didn't get to start working on this until late last week. Oh, where does the time go? Anyway, here is what we came up. Pretty finished product, might get a little more detail work, but doubtful, just a case of painting the surrounding wall to match my house walls now. Thank you so much for all of your ideas and help.
