I'm in need of a Kool Aid Man costume, as weird as that sounds, but don't want to purchase one. Any tips on how to make one?

Well, if anything you could always try a sheet of foam rubber from the craft store. I've made myself a sandwich (blt) and a pill on separate occasions. It would not be 3 dimensional but you can cut the basic shape of the pitcher on two pieces and join them together with straps to rest on your shoulders. White Foam rubber like the type for upholstery takes spray paint pretty well and spray glue works well on it too. Paint the base color and you can spray paint the smiley face with black on top of it.

I used the foam (that Nevergoback is talking about) to make my daughter into a huge orange M&M a few years ago. I glued thin orange fabric onto it. Just my .02.

Chicken wire and papier mache is an option. If you can get your hands on a vacuu form (probably not but it's so much fun) You could make a very realistic pitcher and a smaller one as well. you then fill the middle in with red liquide. It would be the best kool aid man costume ever! Granted chicken wire and papier mache would be easier.
